Tolerantiesstackinganalyses, commonly called tolerance stack-up analyses, are methods used in mechanical design to evaluate how cumulative deviations from manufacturing tolerances affect the fit and function of an assembly. The aim is to predict whether parts will assemble properly and to quantify the risk of out-of-tolerance conditions.

Approaches include deterministic worst-case analysis, which uses extreme tolerance limits; root-sum-square (RSS) methods that treat deviations statistically; and probabilistic or Monte Carlo analyses that sample tolerance distributions. These methods commonly use GD&T data to model datums and feature control relations.

The typical workflow is: define the assembly and critical features, collect tolerance data, build a mathematical model of the stack-up, run the analysis, and interpret results to guide design changes or process controls. Software ranges from spreadsheets to dedicated tolerance analysis tools integrated with CAD.

Applications span automotive, aerospace, machinery, and electronics where precise clearances are important. Tolerantiesstackinganalyses support decisions on adjusting tolerances, altering geometry, or improving manufacturing processes to reduce risk and ensure functional assembly.
