Nonwoven processes are methods used to create fabrics from fibers or filaments that are not woven or knitted. Instead of interlacing yarns, nonwoven materials are held together by mechanical entanglement, chemical bonding, or thermal bonding. This results in a fabric that can be soft or stiff, strong or weak, depending on the manufacturing process and the fibers used.

One common nonwoven process is spunbond. In this method, polymer chips are melted and extruded through a spinneret to form continuous filaments. These filaments are then laid down in a random pattern and bonded together, often by heat and pressure. Another widely used technique is meltblown, which involves extruding molten polymer through a die and then blowing hot air onto the stream to create very fine fibers. These fibers are collected on a belt, forming a web that is typically bonded thermally.

Other nonwoven processes include carding, where fibers are aligned and then bonded, and air-laid, where fibers are dispersed in an air stream and then collected. Needle-punching is a mechanical entanglement process where barbed needles repeatedly pass through the web of fibers, entangling them. Chemical bonding uses adhesives to bind the fibers together, while thermal bonding utilizes heat to melt and fuse thermoplastic fibers.

The versatility of nonwoven fabrics allows them to be used in a vast array of applications, including disposable hygiene products like diapers and wipes, medical supplies such as gowns and masks, filtration media, geotextiles for civil engineering, and home furnishings like insulation and upholstery. The specific properties of a nonwoven material can be tailored by controlling factors such as fiber type, web formation, and bonding method.
