Gas atomization is a method for producing metal powders by disintegrating a stream of molten metal into fine droplets with a high-velocity gas jet. The droplets rapidly cool and solidify into spherical particles suitable for powder metallurgy and additive manufacturing.

In a typical gas-atomization system, molten metal is held in a crucible or furnace and extruded as a jet through a nozzle or impinged by gas jets. The atomizing gas, often inert such as argon, nitrogen, or helium, or occasionally air for nonreactive metals, strikes the molten stream, causing breakup into droplets. The droplets are carried by the gas and solidify during flight and are collected in a cyclone or receiver. The process can be configured with different nozzle geometries and gas delivery schemes to control fragmentation and cooling.

Process parameters such as gas type and pressure, nozzle design, melt temperature, and feed rate influence particle size distribution and morphology. Typical particle sizes range from about 10 to 1000 micrometers, with spherical particles favored for good flowability and packing density. The presence of oxide layers depends on gas purity and exposure, and powders may require post-processing such as sieving or annealing.

Advantages include production of spherical powders with excellent flow characteristics and relatively low contamination when inert gas is used, suitable for a wide range of metals and alloys. Limitations include high capital cost and equipment complexity, potential oxygen uptake for reactive metals, and variability in particle size distribution if process controls are imperfect.

Applications encompass powder metallurgy, metal injection molding, and additive manufacturing, where gas-atomized powders serve as feedstock for laser or electron-beam melting of stainless steels, aluminum and aluminum alloys, nickel-based superalloys, titanium alloys, and other metals.
