Powder metallurgy is a manufacturing process that creates metal components from fine metal powders. The basic approach involves producing or obtaining metal powders, aligning and blending them with additives if needed, compacting the powder into a desired shape, and then joining the particles through sintering to form a solid part. The resulting components can be near-net shape or net shape, with material efficiency and reduced waste advantages over conventional melting-and-c casting.

The typical process sequence includes powder production, blending with lubricants or binders as required, and compaction by pressing or isostatic methods. Compaction is followed by sintering, where the compact is heated in a protective atmosphere or vacuum to promote diffusion and bonding between particles. Finishing steps such as sizing, heat treatment, surface finishing, or infiltration with another metal may be used to tailor properties. The porosity level, grain structure, and binder removal all influence mechanical performance.

Materials used in powder metallurgy encompass ferrous powders (carbon steels, low-alloy steels, stainless steels) and non-ferrous powders (aluminum, copper, nickel-based alloys, titanium). Alloy powders can be produced by atomization or mechanical alloying, and blending allows tailored compositions. The technique enables complex geometries, fine tolerances, and the production of porous or dense parts. Common applications include gears, bearings, filters, electrical contacts, cutting tools, and dental implants. It is also employed for specialized components in automotive, aerospace, and industrial machinery industries.

Limitations include residual porosity that can reduce strength or fatigue life, potential anisotropy from forming directions, restrictions on certain high-melting alloys, and the costs associated with powder production and sophisticated equipment. Safety concerns center on the handling of fine metal powders, which can be combustible or explosive under certain conditions, necessitating proper controls and containment.
