Substitution is driven by cost pressures, regulatory changes, availability, or sustainability goals. It can occur at design time or during product revisions and may involve partial or complete replacement.

A typical process includes defining requirements, identifying candidate materials, and evaluating them against criteria such as mechanical and thermal properties, chemical compatibility, manufacturability, safety, and end-of-life impact. Testing, modeling, and life-cycle assessment support the decision.

Decision support tools include material data sheets, databases, design guidelines, and multi-criteria analysis. Validation relies on tests for corrosion, wear, and compatibility, along with regulatory review and, where relevant, IP considerations.

Risks include insufficient performance, reduced durability, unanticipated interactions, warranty exposure, and supply-chain vulnerability. Substitution should be controlled through qualification, monitoring, and post-market feedback. Examples include replacing steel with aluminum to reduce weight, substituting lead-based materials with safer alloys, and using recycled-content plastics.
