Contact percentage is a measure of how much of a given contact area actually comes into direct physical contact between two surfaces under specified loading and conditions. It is typically expressed as a percentage of the nominal or projected contact area and is used in fields such as tribology, mechanical design, and electrical engineering to assess load transmission, friction, wear, sealing performance, and electrical resistance.

Calculation and measurement approaches vary. If Ac is the real contact area and An is the nominal contact area, the contact percentage is (Ac/An) × 100%. In practice, Ac is difficult to measure directly except with specialized equipment. Techniques include optical or scanning probe imaging, micro-computed tomography, pressure-sensitive films, and electrical resistance methods. Computational methods such as finite element analysis or asperity-based contact models (for example Greenwood-Williamson-type models) are also used to estimate Ac. In dynamic situations, the contact percentage can change with load, frequency, temperature, and wear.

Applications and implications. In tribology, a low contact percentage often implies high contact pressure at asperities, which can increase wear and friction; a higher percentage generally improves load sharing but may reduce local stress peaks. In electrical contacts, a higher contact percentage typically lowers contact resistance and improves conducting reliability but can influence arc formation and heat generation. Factors that influence contact percentage include surface roughness and hardness, lubrication, material pairings, seating force, temperature, and surface treatments. Limitations include that the metric is a simplification and real contact is often nonuniform and time-dependent.
