Thermal stress is a mechanical stress created by a change in temperature. When a material is heated or cooled, its dimensions change. If this change is prevented or restricted by external constraints or by temperature gradients within the material itself, internal stresses are generated. These stresses are known as thermal stresses.

The magnitude of thermal stress depends on several factors. The coefficient of thermal expansion of the material is crucial; a higher coefficient means a greater dimensional change for a given temperature change, leading to higher stresses. The magnitude of the temperature change is also a direct factor. Finally, the degree of constraint plays a significant role. A completely unrestrained material experiencing uniform heating or cooling will not develop thermal stress. However, if the material is fixed at its boundaries or if different parts of the material experience different temperatures, significant thermal stresses can arise.

Thermal stresses can have important practical implications. In engineering structures, they can lead to deformation, cracking, or even failure if they exceed the material's strength. For example, bridges are designed with expansion joints to accommodate thermal expansion and contraction. In electronics, the mismatch in thermal expansion coefficients between different components can lead to stress and eventual failure. Conversely, the phenomenon of thermal stress can be intentionally utilized, such as in shrink-fitting, where a heated outer part is fitted over a cooler inner part. As the outer part cools, it contracts, creating a tight fit due to the induced thermal stresses. Understanding and managing thermal stress is therefore essential in many fields of science and engineering.
