Lightweighting is the systematic process of reducing the weight of a product or component without compromising its required performance, safety, or durability. It is used across industries such as automotive, aerospace, energy, and consumer electronics to improve efficiency, handling, and payload capacity.

Common strategies include material substitution (for example, steel to aluminum, magnesium, titanium, or carbon fiber composites); design optimization (topology optimization, lattice structures); manufacturing innovations (additive manufacturing, advanced forming); and structural integration (combining parts to reduce fasteners and interfaces).

In automotive and aerospace, lightweighting yields fuel or energy savings and lower emissions, while maintaining safety standards. Examples include the use of aluminum and high-strength steels, carbon fiber composites in aircraft, and integrated components to reduce weight.

Trade-offs and challenges include higher material costs, more complex supply chains, potentially higher manufacturing costs, repairability, recyclability, thermal performance, and crash safety considerations. Multi-material designs require compatible joining methods and careful fatigue management.

Key metrics include weight reduction percentage, specific strength, stiffness-to-weight ratio, and gravimetric efficiency. Evaluation also considers life-cycle energy use, total cost of ownership, and end-of-life recycling.
