Plasmacoatings are protective or functional surface layers produced by plasma-based deposition or modification processes. The coating materials are delivered to the substrate in a plasma environment where energy from excited ions and radicals drives chemical reactions and accelerates particles to the surface. This enables thin films to be formed or modified with controlled composition and microstructure, often at comparatively low substrate temperatures and with good adhesion to complex geometries.

The main plasma coating techniques include plasma spray, where fine coating particles are melted in a high-temperature plasma and propelled onto the part; plasma-enhanced chemical vapor deposition, in which reactive gases are activated by plasma to form solid films; and plasma immersion ion implantation and deposition, which uses a dense plasma to implant and deposit material into the surface. Other approaches combine PVD or CVD with plasma activation.

Materials used span ceramics, nitrides, carbides, oxides, metals, and polymeric films. Common coatings include titanium nitride, aluminum oxide, zirconia, and hydroxyapatite for biomedical implants. Benefits of plasmacoatings include increased hardness and wear resistance, reduced friction, improved corrosion resistance, enhanced thermal stability, and sometimes improved biocompatibility.

Applications range from cutting tools and turbine components to medical implants, automotive parts, and electronics. Challenges include controlling residual stresses, achieving uniform coverage on complex shapes, substrate temperature management, and cost and equipment requirements. Ongoing developments focus on atmospheric-pressure plasmas, multicomponent/multilayer coatings, and hybrid deposition processes to broaden performance and manufacturability.
