Fracture-tolerant describes the property of a material or structure that can sustain crack growth without experiencing catastrophic failure. In practice, a fracture-tolerant system continues to bear loads even as flaws develop, arresting or limiting crack propagation rather than collapsing suddenly. This concept underpins damage-tolerant design, which emphasizes safety margins, inspectability, and predictable post-flaw behavior over maximum strength alone.

Key principles include ensuring sufficient fracture toughness, designing for crack-branching or arrest, and using redundancy or bridging mechanisms that slow crack growth. Materials may be arranged to redistribute stresses around a flaw, deflect cracks along noncritical paths, or rely on microstructural features that blunt or interrupt advancing cracks. The goal is to maintain structural integrity and a recoverable or controllable failure mode even in the presence of flaws.

Mechanisms that support fracture tolerance span metal plasticity, composite architecture, and certain ceramics. In metals, ductile yielding at the crack tip and crack-tip blunting absorb energy and decelerate growth. In fiber-reinforced composites, fibers or interfacial toughening can bridge cracks and deflect their propagation. Some ceramics employ transformation toughening or microcrack toughening to increase resistance to crack advance. Polymers may exhibit viscoelastic dissipation that slows crack growth.

Assessment of fracture tolerance relies on fracture mechanics metrics such as fracture toughness (K_IC) and J-integral, as well as crack-growth resistance (Paris law) under mission loads. Damage-tolerance analysis guides inspection intervals, repair planning, and maintenance strategies. While fracture tolerance broadens safety margins, it does not eliminate risk, and its effectiveness depends on material quality, design details, and reliable nondestructive evaluation.
